(B) Dismantling Procedure (Disassembly) - • External Components - Remove accessories, including the alternator, starter motor, water pump, and turbocharger. • Top End - Remove the cylinder head cover, rocker arms, pushrods and the cylinder head itself. • Timing System - Remove the timing gear cover, timing gears and camshaft. • Bottom End - Remove the oil pan (sump) and oil pump. • Piston and Rods - Remove the connecting rod caps and push the piston-connecting rod assemblies out of the cylinder block. • Crankshaft - Remove the main bearing caps and carefully lift out the crankshaft. • Liners - Extract cylinder liners if needed for replacement or inspection. (C) Cleaning and Inspection - • Cleaning - Thoroughly clean all parts (block, head, pistons, crankshaft) using degreasers or solvent tanks. • Visual Inspection - Check for cracks, scoring, excessive wear, pitting or corrosion on all components. • Dimensional Inspection (Metrology) - Cylinder Liners - Measure internal diameter (I.D.) for taper and ovality. Crankshaft - Measure journals and crankpins for ovality, taper and wear. • Pistons/Rings - Check piston-to-liner clearance and piston ring gap. • Bearings - Check for signs of seizure or overheating. • Non-Destructive Testing (NDT) - Magnetic particle testing for cracks on the crankshaft and connecting rods (if required). • Valve Train: Inspect valves, valve seats, guides and springs for wear or damage. (D) Technical Reporting and Joint Survey - • Reporting - Prepare a detailed inspection report detailing findings, measurements compared to OEM standards and part numbers that require replacement. • Joint Inspection - Perform a joint inspection with the authorized Greaves/railway representative to determine the final list of parts to be replaced (e.g. pistons, rings, liners, bearings, gaskets, seals etc). | — | — | — | 76,700 | |
| Engine Overhauling - The scope of work for overhauling 500 KVA Greaves make power car DA Set involves complete disassembly of engine long block and supply and fixing of new long block along with all accessories, testing and commissioning. New engine long block shall be supplied by railways at site engineer's stores. Key tasks include - (A) Detailed Scope of Work Components - • Dismantling and Removal of Long Block - Full engine dismantling, and removal of Long Block from Power Car after removing all Accessories like Fuel pump, Turbocharger, Self Starter etc. • Fixing of Long Block - Fixing New Long Block (Supplied by Railway) along with all the accessories like Fuel pump, Turbocharger, Self Starter etc. Coupling and alignment of Engine with alternator. • Testing and Commissioning - After Fixing of New Long block Verification of proper installation, alignment, and secure mounting of the Greaves engine and alternator. • Checking all electrical connections for tightness, specifically the alternator, control panels, and auxiliary systems. • Filling of Lubricating Oil and Coolant and verification of lubrication oil levels and coolant levels (checking radiators for leaks/pressure). | — | — | — | 1,17,410 | |
| Pump Repairing - The scope of work for repairing the fuel injection pump (FIP) of 500 KVA Greaves-make Diesel engine involves a complete diagnostic, disassembly, overhaul and testing process to ensure the unit is fully operational and meets Greaves Cotton standards. The detailed scope of work is as under - (A) Pre-Repair Inspection and Diagnosis - • Initial Evaluation - Identify issues such as low fuel pressure, uneven engine speed (governor failure), excessive smoke or leaks. • Performance Testing - Run the engine to confirm the fault, checking for idle stability and response to load. • Fuel System Inspection - Check for air in the fuel system, restricted fuel lines and faulty fuel filters ensuring they are changed if necessary. (B) Disassembly and Cleaning - • Removal - Disconnect fuel lines, remove the injection pump coupling and extract the fuel injection pump unit carefully. • Cleaning - Clean the exterior and interior components using approved cleaning agents to remove sludge, rust and carbon deposits. • Inspection - Dismantle the pump to inspect for wear on internal components such as plungers, barrels, delivery valves and bearings. (C) Repair and Overhaul Scope - • Component Replacement - Replace defective parts with genuine Greaves-recommended components, including 'O' rings, gaskets, plungers and valves. • Governor Adjustment - Repair or adjust the speed governor assembly to ensure stable power output (especially critical for power car alternators). • Calibration - Calibrate the FIP on a test bench to ensure consistent fuel injection volume across all cylinders, preventing uneven running. • Water Pump Specifics - For water pumps, replace impellers, seals and bearings to stop leakage and restore circulation. (D) Assembly and Testing - • Reassembly - Reassemble the pump using new genuine gaskets and O-rings applying appropriate sealant. • Installation - Reinstall the pump on the engine and set the timing according to the manufacturer's specification. • Final Testing - Start the engine and test it under load to ensure - • No fuel/water leaks • Smooth idle speed • Optimal engine RPM • Optimal exhaust smoke levels (E) Consumables and Replacements - The following items are typically replaced during a pump repair: 1. Fuel Filter Element 2. Lube Oil (if contaminating the pump housing) 3. Gasket Sets and Seals 4. Fuel Pipes or Hoses (if damaged) 5. Pump Coupling | — | — | — | 1,93,520 | |
| Turbo Charger Repairing - The scope of work for repairing a turbocharger on a Greaves power car engine generally involves a complete overhaul, component replacement and high-speed balancing to restore optimal performance. The detailed scope of work is as under - (A) Preliminary Inspection and Dismantling - • Visual Inspection - Checking for external oil leaks, exhaust gas leaks, damaged housing, and loose connections. • Initial Testing - Checking for free rotation of the shaft and excessive shaft play (axial and radial). • Dismantling - Disassembling the turbocharger into its main components (turbine housing, compressor housing, and center housing/rotating assembly - CHRA). • Cleaning - Meticulous cleaning of all parts using specialized cleaning agents (sandblaster or ultrasonic cleaner) to remove carbon deposits.
